I. Zero-Cost Process Optimization Solutions

Short-Shot Manual Leveling: By gradually adjusting the temperature of each hot runner section, increase the nozzle temperature of cavities with slow feed by 3-5°C, and decrease the temperature of cavities with fast feed by 2-3°C. Use the temperature difference to balance the melt flow rate, achieving initial optimization of filling uniformity at zero cost.

Segmented Injection Rate Curve Fine-Tuning: Divide the filling stage into 3-4 segments. For cavities with lagging filling, slightly increase the injection rate in the corresponding filling range, and decrease the injection rate in the range with excessive filling. This reduces the filling time difference between cavities without any hardware investment.

Open-Source Mold Flow Simulation Alternative: Use the OpenFOAM open-source fluid simulation tool to perform basic flow channel simulation for free, locating the root cause of uneven filling, eliminating the need to purchase expensive commercial Moldflow software.

II. Low-Cost Hardware Modification Solutions

Local Runner Manual Polishing: Using handheld polishing tools, target and polish specific areas of the runner with high feed resistance to reduce flow resistance. Modification cost per mold set ≤ 200 RMB.

Low-Cost In-Mold Pressure Sensor Replacement: Employ external cavity pressure detection patches, eliminating the need for embedding within the mold. The cost per channel is only 1/10 of embedded sensors, enabling pressure monitoring during the filling process and assisting in judging fill uniformity.

General-Purpose Temperature Calibration Tool: Use affordable K-type thermocouples and a standard temperature monitoring instrument to perform multi-zone temperature calibration of the hot runner, eliminating temperature drift. The entire tool set costs ≤ 500 RMB and can be reused for multiple mold calibrations.

III. Small-Batch Production-Specific Maintenance Techniques

Mold Sampling Verification: Sample every 50 molds produced. Quickly verify fill uniformity using a weight-based method, eliminating the need for full-batch testing and significantly reducing testing costs for small-batch production.

Mature process parameter reuse: Mature and optimized parameters from similar molds can be directly transferred and reused, requiring only minor adjustments within ±5%, significantly shortening setup time for small-batch trial production and reducing material waste during mold trials.

This solution is perfectly suited for small-batch production scenarios, requiring no large hardware investment. Once implemented, it can control filling time lag to within 0.2 seconds and product weight CV value ≤2%, meeting the precision requirements for small-batch customized parts production.
