Material degradation is a persistent risk in hot runners, and thermocouple performance directly determines whether resins remain stable or break down. Overheating, hot spots, temperature lag, and drift all promote decomposition, discoloration, gas formation, and molecular breakdown.

Thermocouple drift causes hidden overheating. If the sensor reads lower than actual temperature, the heater remains on longer. Even 10–20°C of excess heat can cause chain scission in sensitive plastics like PVC, POM, PET, and PLA.

Slow response allows transient overheating. During startup or flow changes, temperature spikes occur before the sensor reacts. These short bursts damage heat-sensitive materials, creating black specks, gas bubbles, and odor.

Poor placement leads to unmeasured hot spots. If the thermocouple sits away from the hottest zone, localized degradation proceeds undetected. Manifold corners and heater-adjacent areas are especially vulnerable.

Uneven multi-zone control creates localized overheating. Mismatched or drifting thermocouples cause some zones to run hot, degrading melt before it reaches the cavity. This results in contaminated material and defective parts.

Long residence time amplifies temperature damage. Even mild overheating becomes harmful during extended mold stops. Reliable thermocouples maintain safe standby temperatures without degradation.

High-temperature plastics need extreme precision. PEEK, PEI, PPS, and LCP have narrow processing windows. Thermocouple drift or error quickly causes decomposition and nozzle carbonization.

Degradation releases corrosive gases that attack thermocouples. Acids and vapors oxidize probes, accelerating drift and creating a self-reinforcing failure cycle. Stable temperature control reduces gas release.

Stable thermocouples help maintain melt clarity and color consistency. Temperature fluctuations cause uneven polymerization and burning, leading to streaks, yellowing, and haze.

In medical and food packaging, degradation risks contamination. Precise temperature control ensures no toxic breakdown products enter the final product.
