All major hot runner manufacturers publish strict, specific installation guidelines for thermocouples, including required insertion depth, torque limits, cable routing, connector use, and probe orientation, designed to ensure safe, reliable, long-term operation. When these guidelines are ignored, damage to nozzles, manifolds, heaters, sensors, and mold components often occurs-and the supplier is not liable for repairs or replacements under warranty. Common installation errors that void warranties include over-tightening thermocouple probes, which cracks nozzle seats, deforms sensor structures, or destroys internal junctions; insufficient insertion depth, which creates air gaps, slow response, and systematic overheating; using uncertified, incompatible, or counterfeit sensors that do not meet system specifications; routing cables across sharp edges, hot surfaces, or moving components, causing insulation damage and short circuits; modifying connectors, wiring, or probe length, which disrupts electrical safety and signal integrity; and ignoring torque specifications for fittings, leading to loose contact or physical damage. In many cases, improper installation causes immediate failures such as short circuits, heater burnout, manifold cracking, or plastic leakage. Even if damage is not immediate, poor installation drastically accelerates wear, reduces system lifespan, and creates persistent control problems. Hot runner suppliers often require proof of professional installation and use of approved components to honor warranty claims. Understanding and following strict installation requirements protects manufacturers from unexpected repair costs, production downtime, and voided warranties.
