Startup and shutdown are the most stressful periods for thermocouples due to rapid temperature change, thermal shock, and condensation buildup. During startup, heaters apply full power, causing fast temperature rises that create mechanical stress in the sensor. During shutdown, cooling combines with ambient humidity to create condensation inside cables and connectors. Over many cycles, this stress leads to metal fatigue, insulation breakdown, and junction damage. Thermocouples built for durability use flexible MI construction, thermal-shock-resistant alloys, and sealed connections to withstand these stresses. Gradual heat-up and cool-down profiles reduce stress but cannot eliminate it entirely. Sensors in high-production facilities experience hundreds or thousands of startup-shutdown cycles per year. Understanding this stress allows operators to implement better maintenance schedules. High-quality thermocouples withstand repeated cycling far better than standard models. For molders, reducing thermocouple replacement means reducing the most common cause of startup delays and early-shift downtime.
