Recognizing early warning signs of thermocouple failure can prevent unexpected production stops and quality losses. Several symptoms indicate a sensor is approaching breakdown.

Gradual temperature drift is one of the most common early signals. The set value remains unchanged, but the actual molding quality slowly worsens, indicating reduced accuracy.

Fluctuating readings that do not stabilize suggest poor contact, electrical interference, or early junction breakdown. Minor instability often worsens rapidly into complete failure.

Inconsistent behavior between heating zones may indicate a failing sensor. If one zone behaves differently from similar others, the thermocouple is likely degraded.

Increased defect rates without process changes point to inaccurate temperature control. Slight thermocouple drift often appears first as quality issues rather than obvious alarms.

Slow response to set-point changes indicates a degraded junction or poor thermal contact. The sensor can no longer track temperature changes quickly enough.
