After installation on hot runner molds, such counterfeit probes rapidly drift, break wires and short-circuit within a short time, triggering mass defective products and unplanned production shutdowns. Establishing a complete multi-dimensional incoming inspection identification system can screen out counterfeit and inferior products before warehousing, eliminating hidden risks from the procurement source without relying on high-end professional testing equipment.
First dimension: Raw material and appearance surface identification through visual observation. Regular genuine brand thermocouple sheaths adopt mirror electrolytic polishing, with uniform smooth surface without scratches, pits and uneven grinding traces; counterfeit products use cheap unpolished matte 304 steel, with rough surface grain boundaries and obvious processing burrs at the sensing tip. The laser serial number marking of genuine probes is clear, deep and uniform, with complete information including wire type, sheath diameter, temperature grade and production batch; counterfeit laser codes are shallow, blurred, and many key parameter information is missing or printed with inconsistent font standards. The thermocouple cable braided shielding layer of qualified products uses dense tinned oxygen-free copper wire with uniform weaving gaps; counterfeit shielding layers use recycled thin copper wires with sparse weaving, large mesh gaps and easy oxidation blackening after short-term use. The internal hot junction welding point of genuine vacuum-welded probes is smooth and full without tiny cracks; counterfeit open-air welding points have uneven welding beads, visible air bubbles and micro gaps that accelerate oxidation drift. Distinguish K/J wire color strictly according to IEC international standards; counterfeit manufacturers often mix random color wires without unified standards, leading to polarity reversal after wiring.
Second dimension: Internal wire and filling quality identification through simple disassembly sampling. Randomly select 5% of each batch of probes for sampling disassembly inspection. Genuine MI mineral-insulated thermocouples are filled with high-density compact magnesium oxide powder, which is dry, fine and uniform without impurities and large particles; counterfeit products use low-grade coarse magnesium oxide mixed with impurities, loose filling with many air gaps, and partial damp caking powder visible after cutting the sheath. Cut open the cable insulation layer to observe the internal alloy wire core: genuine K-type chromel-alumel wires have uniform metal luster without impurity spots; counterfeit alloy wires contain a large amount of iron and copper impurities, with dark color and uneven surface oxide layers, which will generate severe thermoelectric potential deviation under high temperature. Multi-strand twisted wires of qualified products are neatly arranged with consistent twist pitch; counterfeit strands are disorderly twisted with uneven spacing, prone to mutual friction and oxidation after thermal cycles.
Third dimension: Electrical performance testing with a portable multimeter to screen hidden electrical defects. Adjust the multimeter to resistance mode to measure the total resistance of the thermocouple: genuine probes have stable resistance values corresponding to wire length, and the resistance fluctuation range does not exceed 5% when shaking the cable back and forth; counterfeit internal wires have hidden broken strands, and the resistance value jumps violently during shaking, evolving into intermittent open circuits after heating expansion. Measure insulation resistance between the sheath and internal positive/negative wires with a megohmmeter: qualified MI probes have insulation resistance above 1000MΩ at room temperature; counterfeit loose filling and damp magnesium oxide lead to insulation resistance below 100MΩ, easily inducing internal short circuits under high temperature. Short-circuit hidden danger test: immerse the probe sensing tip in hot water for 10 minutes, then measure insulation resistance again; genuine sealed probes maintain stable high insulation resistance, while counterfeit un-sealed probes absorb moisture and insulation resistance drops sharply instantly.
Fourth dimension: Temperature performance comparison test to identify uncalibrated drift defects. Prepare a verified standard calibrated reference thermocouple, bind its sensing tip tightly with the sample probe to be tested, heat the joint to 400°C with a hot air gun, and connect the two probes to two independent controller channels simultaneously. Genuine factory-calibrated Class 1 probes have a temperature reading difference within ±1.5°C; counterfeit uncalibrated inferior products have a deviation exceeding ±4°C, some even reaching 10°C above or below the standard value, which cannot meet normal hot runner temperature control requirements. After continuous heating for 2 hours and natural cooling, repeat the test; counterfeit probes will have an expanded deviation value after thermal cycling, while genuine products maintain stable error data.
Fifth dimension: Certification and production process document verification. Formal qualified thermocouple suppliers can provide complete supporting documents including raw material alloy component test reports, high-temperature aging test records, IEC calibration certificates and RoHS detection reports; counterfeit merchants cannot provide complete authentic certification documents, only simple handwritten delivery notes without standardized test data. Imported original brand thermocouples come with unique brand anti-counterfeiting labels and traceable batch serial numbers that can be queried on the official website; counterfeit anti-counterfeiting labels are fake and invalid after official verification. Food-grade and medical clean thermocouples need additional material migration test reports; counterfeit products lack oil-free filling and passivation treatment certificates, and cannot pass hygiene safety testing.
After multi-dimensional incoming inspection screening, counterfeit and inferior thermocouple batches are uniformly returned to suppliers, and complete inspection records are archived for quality traceability. Strict implementation of identification standards can avoid purchasing fake probes with low upfront prices but huge hidden production losses, stabilizing the long-term temperature control performance of all workshop hot runner molds.
