Proper installation of hot runner thermocouples is critical for accurate temperature measurement and long service life. Incorrect installation is one of the leading causes of premature sensor failure and production problems.
Key Installation Principles. Key installation technologies include ensuring tight thermal contact, avoiding sharp cable bends, securing cables against vibration, sealing openings to prevent plastic leakage, and correctly matching connector polarity. Cables should be routed smoothly and secured to avoid pulling or rubbing during mold movement.
Manifold Thermocouple Installation. Insert the thermocouple into the bore and check that it is properly positioned. Press down on the thermocouple and gently bend the thermocouple sheath through 90° if required. Check that the thermocouple sits in the manifold cutout, then install the thermocouple washer and screw. The correct installation standard requires that manifold thermocouples be inserted into two-thirds of the reserved hole depth.
Nozzle Thermocouple Installation. Clean the nozzle thermocouple bore thoroughly. Place the thermocouple through the flange of the nozzle. Place the end of the bending tool all the way over the end of the thermocouple. While supporting the thermocouple, create the required bend. Insert the bent thermocouple end into the nozzle mating hole and make sure it is fully engaged. Ensure the thermocouple is fully engaged in the nozzle body and secure it properly.
Wiring and Routing. Orient the thermocouple wires on the same side as the nozzle heater wires. Route the nozzle heater and thermocouple wires through the wire channels in the manifold plate. All wire, including heater or thermocouple wire, that could contact a heated component such as a nozzle housing or manifold must be mineral-insulated high-temperature wire (hard lead). Feed the wires back through the wire channel in the mold base to the electrical box.
Connector Management. Connectors must be firmly plugged and protected from heat and contamination. Check the thermocouple circuit for continuity before operation. When the mold is installed in the press and all water connections are made, plug the power and thermocouple cables into the mold terminal box.
Common Installation Mistakes to Avoid. Common mistakes include improper insertion depth-nozzle thermocouples must be close to the effective heating section to ensure the probe is located in the optimal temperature sensing area. Over-tightening can damage the sensor; use torque tools to avoid this during installation. Ensure the probe reaches the bottom of the mounting hole (leave 0.2mm gap to avoid touching the spreader) and apply high-temperature anti-seize grease for good metal contact.
Pre-Operational Checks. With the system properly grounded, execute an electrical check of each control zone for both power and thermocouple connections. Check the heater leads for continuity and each thermocouple circuit for continuity. For ungrounded thermocouples, perform a continuity test to ensure there is no circuit or Ohms reading to ground.
