Recurrence due to a loose connection: Alarm triggering is fully random and significantly connected with equipment vibration and manufacturing line start/stop. When the alarm sounds, the temperature controller immediately reports a thermocouple break or sensor open circuit fault. The temperature instantaneously rises to full scale or falls to zero. The issue lasts a long period and does not resolve on its own.
Recurrence due to grounding interference: The warning has a distinct temporal pattern and is triggered concurrently with the start-up of high-power equipment. When the alarm sounds, the temperature monitor indicates a brief rise that lasts 2-5 seconds before returning on its own. The temperature controller reports over-temperature/signal abnormality faults rather than direct thermocouple break faults.
Quick on-site testing for distinction.
To verify a loose connection, gently shake the thermocouple terminals and compensating wires. If the alarm sounds instantly upon shaking, it is definitely a loose connection. Use a multimeter to continuously monitor the resistance of the thermocouple circuit. When a loose connection issue develops, the resistance quickly increases to infinity.
Verify grounding interference by observing the thermocouple signal waveform with an oscilloscope. Grounding interference causes apparent 50Hz/100Hz power frequency harmonic spikes on the waveform. Disconnecting the suspected grounding point will immediately turn off the alarm, proving it as grounding interference.
Final Verification Differentiation:
Loose Connection Fault: After replacing the thermocouple and compensating wires, the alert stops reoccurring, and no abnormal potential difference is detected.
Grounding Interference Fault: After replacing the thermocouple, the alarm still sounds. Measuring the thermocouple signal line to ground will reveal an anomalous common-mode value of tens to several volts.
This method may swiftly and reliably discriminate between the two fault causes in 5 minutes, preventing mistakes and wasting production line troubleshooting time.
