Safety Preparations Before Replacement: To avoid burns, first turn off the power to the Husky thermostat's appropriate channel and let the hot runner temperature decrease to below 60°C.

Mark the original wiring positions for the two thermocouple leads to avoid reverse wiring and subsequent temperature measurement errors.

Prepare a fresh new Husky thermocouple with the same model and calibration number, ensuring that its parameters are 100% compatible with the broken one.

Remove the Damaged Thermocouple: Disconnect the injured thermocouple's two leads from the thermostat terminals, then slowly slide it out of the protective cover.

Remove any remaining plastic residue and oxide debris from the inside of the sleeve to verify that it is clean and free of foreign objects.

Installing the New Thermocouple: Straighten the new thermocouple element and hold the base while slowly pushing it into the sleeve, avoiding sudden bends that could break the internal wires.

Insert the thermocouple head exactly into the matching temperature sensor hole in the hot runner, making sure the detecting end is entirely in touch with the runner wall for optimal thermal conductivity.

Connect the new thermocouple wires back to the temperature controller terminals using the previously marked wiring positions, ensuring that the positive and negative terminals are properly connected and that the wiring is secure and free of loose connections.

After replacement, test the closed-loop system: turn on and warm the temperature controller, do a full thermocouple calibration, and enter the error correction value to eliminate temperature measurement variations caused by installation.

Raise the temperature to the widely used production temperature and hold it for 30 minutes. Check that the temperature controller's temperature measurement data is steady, with a deviation of ≤±1℃ from the standard thermocouple and no thermocouple breaking alarm. The replacement surgery is completed.

This replacement procedure is fully adaptable to the field maintenance scenarios of Husky hot runner systems, allowing for quick replacement of broken thermocouples while minimising disturbance to normal production line operations.
