Identifying when a thermocouple is failing is crucial for preventing quality issues and downtime. There are several key signs that indicate a thermocouple needs replacement, which operators and maintenance teams should monitor regularly.

The most obvious sign is a temperature alarm on the controller, such as an open or short circuit. An open circuit often appears as a sudden loss of temperature reading or a spike to an extreme value. A short circuit may cause the reading to fluctuate erratically or remain fixed at a specific temperature, regardless of heating. Another common sign is temperature drift, where the displayed value deviates significantly from the actual melt temperature, leading to inconsistent molding.

Physical signs include visible damage to the probe or cable, such as bending, crushing, or fraying. Melt leakage around the probe mounting is also a red flag, as it can damage the internal insulation. If a thermocouple requires frequent adjustments or fails prematurely, it is likely degraded and due for replacement.
