Even premium brand thermocouples can experience problems such as loose connections, wire breakage, and response delay. One of the most frequent problems is the hot runner manifold failing to reach the set temperature. This typically results from thermocouple contact failure or, heating wire short circuits, or loose heating wire connections. The solution involves checking thermocouple contact, verifying correct wiring, and inspecting the heating wire circuit. Similarly, unstable manifold temperatures often indicate poor thermocouple contact. Users should check or calibrate the thermocouple. Temperature control abnormalities commonly arise from mismatched thermocouples, which produce significant temperature deviations and severely distorted temperature readings. The thermocouple probe must be properly seated against the nozzle or manifold, position-loose, suspended, or poorly contacted probes cause temperature lag and erratic fluctuations. Improper installation poses another major risk. Thermocouples installed in the wrong position or with insufficient tightness frequently cause inaccurate temperature readings. Red/white compensating wires for J-type must be fully shielded and routed separately from heating wires to avoid ±6°C drift caused by 220V AC coupling. When replacing cables, the thermocouple type must be confirmed-mismatched types can introduce approximately ±2°C error. Cross-brand replacement requires special attention-if replacement across brands is necessary, it is essential to confirm the thermocouple alloy type, measuring point grounding mode, sheath material, and wire resistance in advance. Mismatched parameters will lead to distorted temperature signals, heater overshoot, plastic carbonization, and large numbers of defective products. Common problems also include open circuits, short circuits, reversed polarity, signal drift, and mechanical damage. These issues cause temperature fluctuation, scorching, flow marks, or machine shutdown. Regular inspection of contact points, cable integrity, and thermal coupling can greatly reduce failure rates. Monthly checks using a multimeter to test thermocouple continuity can prevent aging components from operating under fault conditions.
