The terms "thermocouple wire" and "extension wire" are often used interchangeably, but they're not the same thing. Using the wrong wire can introduce a systematic temperature error that no amount of calibration can fix. It's a subtle difference, but it matters.
What Thermocouple Wire Is
Thermocouple wire is made from the same alloys as the thermocouple itself. Type K thermocouple wire is chromel and alumel, exactly the same as the sensor. Using thermocouple wire from the sensor to the controller preserves the thermoelectric properties of the circuit. This provides the highest accuracy.
What Extension Wire Is
Extension wire is made from alloys that have the same thermoelectric characteristics as the thermocouple, but not the same composition. The output is the same, but the materials are different. Extension wire is usually more flexible and less expensive than true thermocouple wire. The distinction is that true thermocouple wire must have the exact same Seebeck coefficient as the sensor, whereas extension wire only needs to be close enough.
When Extension Wire Is Acceptable
Extension wire is acceptable for most hot runner applications. The thermoelectric difference between thermocouple wire and extension wire is usually within the tolerance of the measurement. For standard applications (not requiring highest precision), extension wire is fine. It's easier to handle and more readily available.
When Thermocouple Wire Is Necessary
If you need Class 1 accuracy or the highest possible precision, use true thermocouple wire. The small difference between extension wire and thermocouple wire becomes significant when you're holding tight tolerances. Medical, automotive, and optical applications typically require the better grade.
The Color Code Confusion
The color coding of thermocouple and extension wire varies between regions. In North America, Type K is yellow and red. In Europe, it's green and white. Using the wrong color standard can lead to connecting the wrong polarity. Always verify the wire composition and polarity, not just the color.
Cost vs. Performance
True thermocouple wire costs more than extension wire. For short cable runs (under 2 meters), the cost difference is negligible. For long runs (over 5 meters), the difference is more significant. Use true thermocouple wire for critical zones and extension wire for standard zones.
The Hidden Problem
Many facilities don't know what wire they have. The cable is bundled, and the markers are worn. Connecting a thermocouple to extension wire with the wrong polarity or composition introduces error. If you're having temperature issues you can't explain, check your wire. It might be the source of the problem.
