A simple log of when thermocouples were installed, when they were replaced, and why they failed is one of the most valuable tools a maintenance department can have. Yet most facilities don't keep one. The data is essential for predicting failures and selecting better sensors.
What to Record
Record the mold number, zone number, thermocouple part number, installation date, replacement date, and reason for replacement. The reason is the most important part-was it open circuit, drift, mechanical damage, or insulation failure? Note the operating temperature of that zone. Note the thermocouple type and manufacturer. Over time, this data reveals patterns.
The Power of Pattern Recognition
If you see that a specific zone on a specific mold has thermocouples failing every six months, you've identified a problem zone. Maybe the thermocouple is positioned too close to the heater. Maybe the cable routing creates a pinch point. Maybe the cooling channel is affecting the sensor. The data tells you where to look. Without the log, you're just guessing.
Using the Log for Selection
If one brand's thermocouples last 18 months on your molds and another brand's last 9 months, the log tells you which to buy. It might be that the more expensive sensor is actually cheaper over time. The log provides the economic justification. The data is harder to dispute than opinions.
Predicting Replacement
With enough data, you can predict when a thermocouple will fail. If thermocouples on a particular mold consistently fail at 12 months, you can schedule replacement at 11 months. This eliminates unplanned downtime. The cost of scheduled replacement is much lower than unscheduled failure.
Identifying Training Needs
If thermocouples are failing shortly after installation on a particular mold, the installation technique on that mold may be the problem. The log reveals this pattern. Training can be targeted at the specific issue.
The Simplicity of It
A simple spreadsheet is sufficient. Enter the data each time you replace a sensor. Review it quarterly. The review takes ten minutes and reveals patterns that would otherwise go unnoticed. This is one of the most cost-effective maintenance improvements you can make.
