How to Choose Thermocouples for Hot Runner Systems Processing High-Flow Polypropylene?

High-flow polypropylene (PP) is a widely used material in packaging and consumer goods due to its excellent flow properties and low cost. However, its high flow rate presents specific challenges for thermocouples. The first challenge is the high injection speed. High-flow PP is often injected at very high speeds, generating significant shear heating. The thermocouple must be able to respond quickly to these rapid temperature changes. A grounded junction with a thin probe (0.8-1.0 mm) is essential. The second challenge is the low melt viscosity. A low viscosity material can easily penetrate small gaps. The thermocouple's mounting hole must have a very tight seal to prevent resin from seeping in and insulating the probe. A threaded mount with a metal-to-metal seal is recommended. The third challenge is the wide processing window. High-flow PP can be processed over a broad temperature range (e.g., 200-260°C). The thermocouple must be accurate over this entire range. The fourth criterion is the drift rate. High-flow PP can be abrasive (especially if glass-filled), and the abrasion can wear the thermocouple sheath, accelerating drift. Inconel sheaths are recommended over stainless steel. The fifth criterion is the response time. In high-speed packaging applications (e.g., caps and closures), the cycle time is very short. The thermocouple must have a response time of <0.5 seconds to allow the controller to keep up. The sixth criterion is the installation. High-flow PP is prone to "drool" at the gate. The thermocouple should be placed slightly away from the gate to avoid being directly in the path of any drool. The seventh criterion is the calibration. The thermocouple should be calibrated at the actual processing temperature (e.g., 220°C) to ensure accuracy at that point. The eighth criterion is the replacement interval. In high-volume packaging applications, thermocouples may need to be replaced more frequently (e.g., every 2 years) due to the continuous high-speed operation. By selecting thermocouples that meet these criteria, processors of high-flow PP can achieve stable, high-speed production with minimal scrap and downtime.333
