Even within the same type, different brands may use slightly different alloy compositions, leading to small but measurable deviations (±1–2°C) that can affect part quality. The physical dimensions-probe diameter, length, thread size, and connector style-must match exactly; otherwise, the probe may not seat properly in the mounting hole, creating an air gap that slows response and introduces offset. The junction configuration (grounded vs. ungrounded) is another critical parameter. If the original system was designed for ungrounded sensors, replacing with grounded ones may introduce ground loops and noise, especially if the controller does not have isolated inputs. The sheath material should also be considered-if the original was Inconel and the replacement is stainless steel, the latter may not withstand the same temperature or corrosion resistance, leading to premature failure. The compensating cable must match the thermocouple type and have the same colour coding; mismatched cables will cause reading errors. When retrofitting, it is advisable to contact the new brand's technical support and provide the original thermocouple's specifications, including the millivolt output at a reference temperature. Many reputable suppliers offer "cross‑reference" guides that map their models to popular OEM part numbers. Before committing to a large‑scale retrofit, test one unit on a non‑critical zone. Run it for a few thousand cycles, monitor the temperature stability and drift, and compare part quality with the original. Also, check that the controller's CJC and linearisation tables are compatible; some older controllers have fixed tables that cannot be adjusted. If the retrofit requires changing connectors, ensure that the pin assignment matches the controller's input. Document the new offset value, if any, and update the process setup sheets.
