Manifold heating is often treated as an afterthought compared to nozzle heating, but the manifold is where the melt is distributed. Poor manifold temperature control ruins part quality regardless of how well nozzles are controlled. Thermocouples in the manifold have specific requirements.

Manifold vs. Nozzle Temperature

The manifold is usually set higher than the nozzles to ensure the melt doesn't cool during distribution. The temperature difference between manifold and nozzles must be maintained precisely. This requires independent control of each section, with thermocouples in the manifold and in the nozzles.

Thermocouple Placement in Manifolds

Manifold thermocouples should be placed mid-run, not near the inlet or outlet. The middle of the manifold is the most stable temperature point. Positioning near the inlet picks up the hot melt from the injection unit. Positioning near the outlet picks up cooling from the nozzles. The middle is the actual manifold temperature.

The Effect of Manifold Mass

Manifolds have large thermal mass. They take a long time to heat up and cool down. This means thermocouple response time is less critical-the thermal mass smooths out fluctuations. You can use larger diameter sensors (1.5mm) with slower response. This is more robust and less prone to damage.

Multiple Sensors in Large Manifolds

Large manifolds need multiple thermocouples. One sensor at each end, one in the middle, maybe more if the manifold is very long. The temperature distribution in a manifold is not uniform. Multiple sensors detect hot spots and cold spots. The temperature profile data is needed for balance.

The Manifold Heater Configuration

Manifold heaters are often cartridge or tubular heaters in bores through the manifold. The thermocouple is usually inserted into a separate bore near the heater bore. Proper spacing between heater and thermocouple is critical. Too close and the sensor reads heater temperature. Too far and it reads mold temperature.

Heater Zones in the Manifold

Many manifolds have multiple heating zones. Each zone has its own heater and thermocouple. Zone boundaries are often at thermal break points where the manifold thickness changes. The thermocouples define the boundaries between zones.

Thermal Break Considerations

Manifolds have thermal breaks to isolate the hot section from the rest of the mold. The thermocouple should be on the hot side of the break, not on the cold side. Placing the sensor on the cold side would measure the cooled mold temperature, not the manifold temperature. This is a common installation error.333
